1 / overview

What is Hydrochloric Acid (HCl)?

Hydrochloric acid is an aqueous solution of hydrogen chloride gas dissolved in water. In its concentrated form, usually 32 to 36% HCl by weight, it appears as a colourless to slightly yellow, highly pungent, fuming liquid. It is a strong monoprotic acid, meaning it fully dissociates in water and releases hydrogen and chloride ions, making it one of the most powerfully acidic solutions used in standard industrial practice.

The pure hydrogen chloride gas itself is colourless and has a sharp, choking odour. The familiar fuming behaviour of concentrated hydrochloric acid occurs because HCl gas continuously escapes from the liquid surface into the air. These fumes are corrosive to the eyes, mucous membranes, and respiratory tract, which is why handling requires proper ventilation and protective equipment.

In Pakistan, hydrochloric acid is a key industrial workhorse. Steel processors use it for pickling. Water treatment plants use it for ion exchange resin regeneration and pH adjustment. Chemical manufacturers use it as a foundational reagent. Pharmaceutical companies use it in API synthesis. The oil and gas sector uses it for well acidizing and scale removal.

Why it matters: Hydrochloric acid is one of the most versatile industrial acids in the market because it combines strong reactivity, broad application range, and commercial usefulness across multiple sectors.

How Hydrochloric Acid is manufactured

In synthetic production, hydrogen gas and chlorine gas are burned together in a combustion chamber to produce hydrogen chloride gas. The hot gas is then absorbed into deionised water to produce hydrochloric acid, generally in the 30 to 35% concentration range. This route produces a very pure and colourless product with minimal metallic impurities, making it suitable for food, pharmaceutical, and electronics-grade applications.
Hydrochloric acid can also be produced through the Mannheim process, where sodium chloride reacts with sulfuric acid at high temperature to generate hydrogen chloride gas. The gas is then absorbed into water, while sodium sulphate is formed as a valuable byproduct.
A large share of commercial hydrochloric acid is recovered as a byproduct from organic chlorination reactions in petrochemicals and plastics manufacturing. This route is cost-effective and widely available, though the product may contain traces of organics and is usually best suited for industrial grade uses such as steel pickling, water treatment, and bulk chemical processing.

Industrial applications of Hydrochloric Acid in Pakistan

Steel pickling

Hydrochloric acid is used to remove mill scale, rust, and oxides from steel and iron before galvanising, cold drawing, wire drawing, electroplating, and welding. It works efficiently at ambient temperature and provides a cleaner finish than older sulfuric-based systems.

Water treatment

Used for ion exchange resin regeneration, alkaline pH correction, membrane cleaning, and selected iron and manganese removal processes. It is a steady-consumption acid for industrial water systems across textile, food, and pharma plants.

Chemical manufacturing

Acts as a foundational reagent in the production of calcium chloride, zinc chloride, ammonium chloride, aluminium chloride, iron chloride, organic chlorides, and many other downstream chemicals used in industry.

Industrial cleaning & descaling

Used to remove calcium carbonate, magnesium scale, and iron deposits from boilers, heat exchangers, pipelines, cooling towers, vessels, and plant equipment where scale reduces performance and efficiency.

Oil & gas well acidizing

Hydrochloric acid is pumped into carbonate formations to dissolve limestone and dolomite, create flow channels, clear scale, and improve well productivity in oil and gas operations across Pakistan.

Pharmaceutical manufacturing

Used in API synthesis, hydrochloride salt formation, pH adjustment for formulations, and gelatin processing. Pharmaceutical-grade material must meet strict limits for heavy metals and residual contaminants.

Food processing

Food-grade HCl is used for starch hydrolysis, gelatin production, glucose and corn syrup manufacture, fructose processing, and pH adjustment in specific food manufacturing applications.

Textile industry

Used to create acidic conditions for acid dye application, support wool processing, and neutralise alkaline wastewater from mercerisation and bleaching operations before discharge.

Commercial cleaners

Dilute hydrochloric acid is also used in toilet cleaners, tile cleaners, and selected commercial descaling products where mineral deposit removal is required.

Steel pickling note: corrosion inhibitors should always be used in hydrochloric pickling baths. Without inhibitors, HCl attacks clean steel surfaces as well as the scale, which can reduce metal thickness and affect process quality.

Storage, handling & safety

Storage requirements

  1. Store in HDPE, FRP, or rubber-lined steel tanks and containers
  2. Keep storage areas well ventilated because hydrochloric acid continuously off-gases
  3. Keep away from alkalis, oxidising agents, and reactive metals
  4. Maximum recommended storage temperature is around 25°C
  5. Keep containers tightly sealed when not in active use
  6. Do not use ordinary mild steel, aluminium, copper, or zinc containers

PPE by concentration

  • Up to 10%: chemical-resistant gloves and safety glasses
  • 10–20%: gloves, goggles, and acid-resistant apron
  • 20–35%: face shield, gloves, apron, and rubber boots
  • Above 35%: full face shield, chemical suit, boots, gloves, and local exhaust or respirator
  • Enclosed or bulk handling: SCBA recommended where fume risk is high
Hydrochloric acid is highly corrosive. Skin, eye, and inhalation exposure can cause serious injury. Safe storage, ventilation, protective equipment, and compatible packaging are essential in every industrial environment.

Critical first aid

  • Skin contact: remove contaminated clothing and flush with water for at least 20 minutes
  • Eye contact: flush immediately with low-pressure water for at least 20 minutes and seek emergency care
  • Inhalation: move to fresh air immediately and seek medical attention if breathing is affected
  • Ingestion: do not induce vomiting, rinse mouth, and seek emergency medical treatment

Handling advice

  • Always add acid carefully according to plant SOPs
  • Use dedicated transfer equipment for corrosive liquids
  • Prevent leaks and vapour accumulation during unloading
  • Neutralise and flush systems properly after descaling operations
